Cast vs. Blown Stretch Film: What's Actually Different, and When to Use Each

"Cast" and "blown" describe how the film is manufactured, not a quality tier - one isn't a cheaper version of the other. They perform differently enough that picking the wrong one shows up as real cost, either in film usage or in damaged loads.

How each one is actually made

Cast film is made by extruding melted resin through a flat die and cooling it quickly on chrome rollers. That fast, even cooling is what gives cast film its clarity and its quiet, easy unwind.

Blown film is extruded through a circular die into a bubble of air, then cooled and collapsed. The slower, more complex cooling process is what gives blown film its higher tear and puncture resistance and its distinctive cling and noise.

  • Clarity: Cast is glass-clear, which matters if barcodes, labels, or the product itself need to be scanned or visually checked through the wrap. Blown film has a slight haze.
  • Noise: Cast unwinds quietly. Blown film has an audible crackle on unwind - a real consideration in noise-sensitive environments or on high-speed automatic wrappers.
  • Cling: Cast film has consistent, easy-to-control cling, which is part of why it dominates hand-wrap applications. Blown film's cling is more variable batch to batch.
  • Puncture and tear resistance: Blown film wins here - the manufacturing process produces a tougher, more forgiving film that resists puncture from sharp corners, banding, or irregular loads better than cast film of the same gauge.
  • Pre-stretch performance: Cast film generally pre-stretches more predictably and to a higher percentage before it necks down or tears, which is why most pre-stretch hand film and machine film on the market is cast.
  • Cost: Cast film is generally less expensive to produce, and that's usually reflected in price per pound.

When to reach for cast film

Cast is the default for most palletizing - general warehouse and distribution loads, e-commerce fulfillment, anything where you want high pre-stretch (more coverage per pound of film), clear visibility of labels through the wrap, and a quieter work environment. When blown film earns its keep

Reach for blown film when the load itself is the problem: sharp edges, exposed banding or metal, irregular or unstable stacking, or loads that shift and put uneven stress on the wrap during transit. The extra puncture and tear resistance is worth the tradeoff in clarity and noise when a torn wrap means a load arrives loose or damaged. A quick way to decide

Ask one question: is your main risk running out of film coverage, or having the wrap fail on a rough load? If it's coverage and cost per pallet, go cast. If you're seeing torn or loosened wrap on delivery, that's a puncture-resistance problem - switch to blown, or at minimum go up a gauge in cast film before you assume the wrap technique is the issue.

  • Don't assume blown is "better" - it's a different tradeoff, not an upgrade
